Case Story Ngoc Nghia Vietnam

Complete retrofit of PET preform plant located in Vietnam.

Background

Ngoc Nghia Industry (NN), is a Vietnamese leader in the rigid packaging sector and PET converter, specializing in bottle blow-molding, injection molding, and cap compression molding. Ngoc Nghia Industry has commissioned Frigel Group, as part of a series of projects, to completely retrofit the cooling system of its “Interpet” plant located in Tay Ninh province (HCMC), where PET preforms are produced. The old system was composed of 4 evaporative cooling towers and 8 water-cooled chillers.

Main objectives

1.    Replacing of water-cooled chillers: replacement of the 8 existing water-cooled chillers, which supply chilled water to the molds, hot runners and mold dehumidifiers.
2.    Cooling towers replacement: replacement of 4 cooling towers (350 CTR each) that supply water to the water-cooled chillers, resin dryers and oil coolers of the 8 IMMs.
3.    Energy audit of the cooling system: Frigel, as part of the agreement with the customer, will carry out an energy audit of the entire cooling system, before and after the retrofit, in order to assess the actual energy saving. The data collected with the help of the Frigel MiND supervision system will be available to the customer and allow the efficiency of the new system to be assessed.

The Frigel's partner Coscollola Engineering successfully completed the commissioning of a three-line barium sulfate (BaSO4) for a manufacturer in northern Spain, who manage the storage, transport and dosing of barium sulfate.

The high capacities are guaranteed by the robust pneumatic phase conveying technology and allow to feed three production lines. In this project, the Coscollola Group was also responsible for the supply, installation and commissioning of KraussMaffei processing machinery, Motan-Colortronic plastic pellet conveying and dosing systems with a strategic Frigel cooling equipment. 

Barium sulfate is a widely used additive by transformers and widely used by plastic transformers for performance on their lines, as a flame retardant, acoustic flame retardant, acoustic and thermal insulator.

It is also a complex product for its correct handling because:

  • It has a high bulk density and between 2.1 and 2.7 kg/dm3 is abrasive
  • It is hygroscopic
  • In its powder form it has a tendency to tendency to compact if stored in large quantities. in large quantities

A new Frigel cooling system consisting of an adiabatic Ecodry system in combination with the high-efficiency 3FX compact chiller for water and units cooling for the mould temperature precise control. This new solution has brought a significant increase in the efficiency of the complete system and the cooling capacity of the plant.

SMP Meerane, located near Dresden (Germany), part of the Motherson Group, an automotive market leader headquartered in India, operating plants around the world and here producing parts for major automakers for Porsche, VW, BMW, among others. In addition, SMP is a partner of Frigel through a joint-venture with Frigel India.

The system key points:

  • Increased system efficiency: changing the old water-cooling chillers for the new high-efficiency ones with inverter valves in each compressor and free-cooling in winter, have resulted in significant energy savings. The project guarantees a total or partial cooling (in winter) for a temperature of max 15° C, which represents about 65% of the days/year in the place of installation
  • Increased cooling capacity: the new injection machines required a renewal of the cooling system and the choice of three 3FX in parallel in order to obtain a higher cooling capacity and easy availability.
  • Energy savings: thanks to the MTCUs with adjustment points close to the central temperature, the T-adjustment point of the water-chiller has increased to 20° C (will increase in the future) with a strong energy saving (before which was 10° C).
  • Less cost of maintenance: thanks to the Glycol-free system you can have a range of advantages, 1) the heat transfer is more effective with pure water than a water-glycol mixture, 2) water is much more cheap than glycol; 3) smaller pumps are required to circulate pure water than water-glycol mixture, decreasing the scale of the project but electricity consumption as well.

Frigel has proven to be a pioneer in process cooling by introducing the Ecodry system, with the revolutionary concept that integrates high-efficiency mold cooling units (Microgel) with each individual mold and closed-loop central adiabatic cooling system (Ecodry), replacing the old cooling tower technology. Coscollola is Frigel's exclusive partner for Spain for the plastics sector.

The innovation: synchronized cooling with the process, the new Ecodry 4.0 system, which allows a significant reduction in operating costs compared to traditional central systems: reduction of energy use (up to 30%), reduction of water use (up to 95%) and reduction of maintenance and safety costs (up to 90%).

Key points

Performance - the new Ecodry 4.0 system elevates the overall plastics processing performance. In most applications, the result is a reduction in cycle time of about 50%, with improved product quality and lower power consumption.

Increased productivity - cooling synchronized with the process ensures that each individual mold always has the shortest cooling time, consistently producing high quality products (parts) with increased performance. These the main reasons:

  1. Maximum flexibility: thanks to the wide range of units available, there is no limitation to adjust the cooling temperature from 5 to 200 °C (41 - 392 °F)
  2. Perfect reproduction: serial communication and synchronization capability ensure precise control of the mold temperature without interference from other units. The processing unit always runs constantly with maximum efficiency.
  3. Reduced operating costs: synchronization of temperature control units on each mold makes sure to automatically manage production flows, lowering cooling energy consumption; also, intelligent use of cold water (only where and when needed) for each mold. In this way, cooling can be managed proportionally by the central adiabatic refrigeration circuit, connected to the units, with minimum energy consumption.
  4. Reduction of water use up to 95%: the central adiabatic system is a closed circuit. A small amount of water evaporates during short periods, when the temperature exceeds 30 °C (86 °F) and the intelligent software operates on adiabatic mode when needed only.
